Well, today i had one of the most nerv racking experiences with my bike. Ya see, i had to take the shrouds off to coat my new graphics in hard contact, as ya do, to protect em. Anyways, i got one side off no worries, got 3 out of the 4 bolts out of the other side out ok, but as usual, there ALWAYS has to be one little bastard makin trouble... in this case it was the middle bolt that goes into the tank. for some odd bloody reason, it was tighter than a condom on a beachball and refused to budge, i tried sprayin it with WD40, tappin on it to loosen it and let the posum piss in, tried puttin some vice grips on the screw driver to get a better leverage, screwdriver piece in the drill....you name it, I tried it. FINALLY, the bolt more resembled a countersunk piece of steel than a + Bolt head (as ya can see by the pic). In the end we resorted to drilling it, now, as you may emagine, this is something you dont particularly wanna do to the side of a fuel tank, 1mm too far or a slip, and you're lookin at $450-$500 for a new tank....unless ya wanna plastic weld it i guess...Anywho, we tapped in what's called an "easy out" which is basically a round piece of steel tubing with 4 grippy thingo's around it, which has a nut on the end that you can turn. and THANK CHRIST that got it out, only just though.
So ANYWHOOOOOO, my question to you all is. what methods to you put into practise when a bolt or something along those lines just refuses to move and you end up rootin the whole thing up, as i did. Spose ya's would just take it to the mech. and let them deal with it aye....? ? ?

Edit: allthough a heat gun near a petrol tank proberbly isn't the smartest thing to do lol.

well i have had my fright already with my KTM. I had it for about 2 weeks, and was changing the sump oil. got it all honkey dorey and as i was putting the sump plug/screw i over tightened. little hair line crack. i nearly cried. f i was pizzed off. any way, since i am a few thousand $$$ in debt, i just use the adhesives for the moment. $225 to replace the part. the good thing is that there is 2 sump plugs on the KTMs. unlike most bikes that have the sump plug straight under. as this is on the side abit. I'll try and find a picture to show u what i mean.

one thing! BUY A IMPACT DRIVER!!!!!! they works sick to get stuck bolts out

lol, i gotta deal with stuck bolts alll the time at work....big bastards too, usually rusted in from salt water....nasty :D
but screws & hex bolts are always the worst for rounding.
Usually its just giving it a hit with a hammer, putting penetrene on it (wd40 type of shit), then vice grips...and if all else fails, heat it up to get it out.
...and then it snaps and you gotta drill it out, ha..

Hehe, yes yes, funny you should mention that. Actually bought one today, but unfortunatly, as ya can tell by the state of the bolt......it was useless, too far gone to use :(. Oh well, i got one now, for future use :D

i had a bolt suck in my sub-frame. i thought i was unscrewing it, but the head just snapped off. my dad and i were playing around with it for ages until we decided to take off the subframe and weld a nut to the other end of the bolt which stuck out the other side. and then we were able to just unscrew it.

lol theres always gotta be **** don't there. no matter what the job, ya can guarantee theres gonna be one bolt to piss you off, its quite amazing
as for techniques on removal, all the ones i know have allready been covered. nice work boys
